Two custom batter preparation systems for a leading US French fries producer

Gpi Process Technology has designed, engineered and built two complete batter preparation systems (Batterlines) for one of the largest French fries manufacturers in the United States. The two installations are identical and fully custom, and they form a key part of the customer’s investment in growth and modernization of its French fries processing facility.

Built around the customer’s ambitions

The customer is expanding its French fries processing capacity with new batter coating capability and has centralized all ingredient handling in a new ingredient building. For this, it needed a partner who could turn detailed requirements into two batter preparation systems that fit precisely into the new space, meet strict US hygienic design standards and deliver consistent coating quality around the clock. Gpi was involved from the engineering phase onward, advising on design choices and developing the systems in close cooperation with the customer’s project team.

Each system prepares up to 8 tonnes of batter per hour and is designed for near-continuous operation, with production runs of up to three weeks between cleaning cycles

Dust-free bulk bag unloading with bag massagers

The batter preparation process starts where many French fries processing lines lose efficiency: unloading the batter powder. Bulk bags are heavy and dusty, and they rarely empty completely, which leads to lost product, extra cleaning and an uncomfortable working environment.

Each system therefore has a dust-free docking station that is easy and safe to operate and suitable for various bag sizes. Batter powder tends to compact inside the bag, so integrated bag massagers knead the bag from the outside to keep the powder moving. The result is a continuous, even flow into the hygienic screw conveyor, which keeps pace with the capacity of the French fries line. Every bag is fully emptied, no product is lost, and because the process is fully closed, there are no dust emissions. Operators work in a clean environment free of airborne powder.

Rotating sieve with integrated magnet

Before the powder reaches the hopper and mixer, it passes through a rotating sieve that removes anything that should not end up in the batter. An integrated magnet also captures metal particles, which adds an extra layer of food safety. The sieve can be pulled out and fully dismantled using a convenient maintenance mechanism, which makes cleaning and maintenance quick and easy.

Precise mixing for consistent coating quality

The heart of each batter preparation system consists of weighed mixing tanks and a mixer. Powder is drawn in until the tanks reach their target weight, which guarantees the correct water-to-powder ratio for every batch. The batter then circulates until it is fully hydrated. During this hydration step the batter develops its viscosity, resulting in a smooth, homogeneous batter that adheres evenly to every French fry. This approach allows the system to prepare both light and heavy batters, so a wide range of coated products can be run on the same line.

Cooled tanks help keep the batter at the right temperature, and continuous viscosity measurement ensures the coating quality stays consistent from the first batch to the last. Pumps then deliver the batter to the coating line at pick-up speed.

Integrated CIP cleaning

Each Batterline has its own integrated CIP (Cleaning-in-Place) module. Every cleaning cycle starts with a cold pre-rinse that flushes out remaining batter and larger residues. The cleaning water is then heated and circulated through the entire system, while the detergent concentration is monitored and dosed automatically. Continuous steam heating keeps the cleaning liquids at the required temperature for the required time, ensuring the system is thoroughly cleaned and bacteria are eliminated, without dismantling any equipment. This supports long production runs and fast, reliable sanitation.

Hygienic, automated and built to fit

Both systems were engineered according to hygienic design principles and applicable US codes. They are fully wired and automated, from bag unloading to batter delivery. A large work platform was designed to fit the available space exactly, giving operators and maintenance staff safe, easy access to every component.

Engineered around your goals

This project shows what Gpi stands for in potato and French fries processing. We don’t deliver standard equipment. We engineer batter preparation systems around each customer’s process, space and ambitions, built for reliable, large-scale production and the high demands of today’s food industry. From the first drawing to start-up on site, we think along, give honest advice and take full responsibility for the result.
